How two power-sector customers rolled out mobile-first safety training to 4,200 line workers across 18 substations — and what we changed in the product as a result.

Safety training on the shop floor: lessons from utilities

Safety training for line workers has a constraint most LMS vendors never design for: the learner is wearing gloves, standing in a switchyard with patchy signal, and has eleven minutes between tasks. Over the past two years we rolled Learnify out to roughly 4,200 line workers and field crews across 18 substations with two power-sector customers. This is what worked, what didn’t, and what we changed in the product because of it.

The starting point

Both utilities ran safety training the same way: quarterly classroom sessions at the regional office, attendance sheets on paper, and SOP updates distributed as PDFs to supervisors’ WhatsApp. The gap between “SOP updated” and “every affected worker has seen it” was measured in weeks — and unverifiable. For ISO 45001 surveillance audits, evidence was a filing cabinet.

What we shipped

  • 6–9 minute mobile modules in Hindi and three regional languages, built from the utilities’ existing SOPs and drill videos.
  • Offline-first delivery. Modules pre-cache over gate Wi-Fi at shift start; completions sync whenever the device next sees a network.
  • Three device patterns — personal phones, a shared tablet per shift with OTP check-in, and kiosk tablets at substation gates — all writing into the same completion record.
  • Toolbox-talk attestations. Supervisors run the talk; workers attest on the device; the log is timestamped and audit-exportable.

Field note

The single most-used feature wasn’t a training feature at all: the 30-second near-miss report form. Near-miss reporting tripled in the first six months — which safety teams will tell you is the leading indicator that actually predicts incident reduction.

The results at 18 months

  • 94% mobile completion rate on assigned safety modules, with most completions happening during shift changes.
  • New-SOP cascade time under 24 hours — published in the morning, attested on every assigned worker’s device by the next shift handover.
  • 31% fewer reportable incidents over the period, alongside the rise in near-miss reporting. We’re careful with causality here — the utilities also ran parallel EHS initiatives — but the audit trail made the contribution measurable for the first time.

What we changed in the product

Three product changes came directly out of these deployments and shipped for every customer:

  1. Resume mid-lesson offline. Workers kept losing signal mid-video between bays. Modules now resume at the exact timestamp, offline, on any of the three device patterns.
  2. Shift-aware nudges. Reminders that fired during a shift were ignored; reminders at shift handover got acted on. Nudge timing is now configurable per site shift calendar.
  3. Glove-mode UI. Larger touch targets and swipe-based quiz answers, after watching workers remove gloves to tap radio buttons. Small change, outsized completion effect in winter sites.
